Doors are expensive. A simple way to build them would be to get foam insulation, and cover it in 20 gauge steel.

  • Foam is $2/3 /sf [1]
  • 20 ga sheet [2] is about $108 [wiki.opensourceecology.org/wiki/Seed_Home_Interest_Form] for 36"x168" of steel. 24 ga is $74. 16 ga is $224. This is consumer pricing - bulk would be much less as 16 ga (2.5 lb/sf) should be about $75 per 4x8 sheet.
  • 3D print a nice cover face for the door.
  • Fire proof is 16 ga [3]

Cost Analysis

  • 3D printed + steel doors get us to about $100 in materials cost with 20 ga. 1/3 - 1/6 the cost of industry standards.
  • 90 minute rated start at $350 at 24 ga. [4]. Fire proof (90 minute) starts at around $600 [5].
